BMW E60 5 Series Weak Spots (2004β2010) β and the Used OEM Fixes
The E60 5 Series (2004β2010) has reached the age where condition matters far more than mileage, and the cars that survive well are the ones whose owners knew this list. Most of what we part out are the twin-turbo 535i models, so that is where this guide is most detailed β but the chassis, lighting and interior notes apply across the range.
1. The N54 turbo plumbing, before the turbos themselves
Boost that comes and goes, a rattle under load, a car that feels flat until it suddenly does not: on the twin-turbo six the usual causes are the pipes and valves around the turbochargers rather than the turbochargers. Charge pipes split at the seams, the bypass valve leaks, the diverter hoses go hard. Check those before condemning anything expensive.

2. High-pressure fuel pump and injectors
The long hot crank, the limp mode on a cold morning, the misfire that only shows under load β the N54 fuel system is the best-documented weak point of this generation. Injectors carry an index number and the later index supersedes the earlier one; when you replace, replace to the newest index and keep the set consistent.

3. Cooling on a car with two turbos
Radiators, the expansion tank and the fan control all work harder here than in a naturally aspirated car, and they are now fifteen years old. The tank cracks at the seam, the radiator weeps at the plastic end tanks, and the fan module fails electrically rather than mechanically. None of it is dramatic on its own; together they explain most of the temperature complaints we hear.

4. Xenon headlights: the ballast is not the headlight
A headlight that flickers, glows pink or drops out is usually the ballast or the adaptive control module. Both are separate, replaceable units, and both are far cheaper than an assembly. Only if the housing itself is cracked or the lens has gone milky does the whole unit need to move.

5. iDrive of the first generation
This is early iDrive, and it behaves like early hardware: a controller that ignores small movements, a screen that wakes slowly, a system that occasionally reboots itself. The controller and the module are separate parts β replacing the knob when the module is at fault is a common and avoidable expense.

6. Front knuckles and rear arms
A hum that rises with speed and changes as you lean the car into a bend is a wheel bearing; the bearing is pressed into the knuckle, so a complete used knuckle saves the press work. At the back, the lower control arms and their bushings are the usual source of a knock over broken surfaces. Do them in pairs and set the alignment afterwards.
